Hydraulic Pressure Transducers for Filter Condition Monitoring in Mining
Hydraulic systems are essential to operating key equipment in open-cut and underground mines across Australia. This equipment includes haul trucks, excavators, crushers, and apron feeders. These systems work at very high pressures, with internal parts separated by only 2 to 5 microns. If particles get into the system, pumps and valves can fail much sooner than expected.
Real-time condition monitoring goes beyond scheduled maintenance. Adding industrial pressure transducers to the filtration manifold provides continuous data, helping turn hydraulic system changes into useful diagnostic information.

Transducer-led Monitoring
As a hydraulic filter collects particles and silicates from wear, it becomes more restricted. This creates a measurable pressure difference between the filter’s inlet and outlet, making the change easy to track.
To stop the filter element from collapsing under high pressure, filter assemblies have an internal bypass check valve. This valve usually opens between 3.5 and 5.0 bar; if the filter goes into bypass, unfiltered fluid flows directly to sensitive pumps and valves, causing serious wear.
Continuous feedback from the transducer tracks the filter element’s life in three stages:
- Clean Baseline
- Shows that fluid flows normally through a new filter at working temperatures.
- Predictive Window
- Shows a steady, predictable buildup of contaminants. This lets maintenance planners schedule filter changes during regular service instead of dealing with unexpected breakdowns.
- Pre-Bypass Warning
- Sends an urgent alert before the bypass valve opens, ensuring unfiltered oil does not flow through the main system.

Advanced Diagnostics: Viscosity Effects and Wear Signatures
Continuous transducer feedback provides diagnostic capabilities that static monitoring cannot offer.
Cold-Start Filtering
On cold winter mornings, oil gets thicker and can cause temporary pressure spikes. By combining pressure readings with oil temperature data, the controller ignores false alarms until the fluid is warmer than 45°C.

Wear Signature Detection
Normally, particles build up slowly over many hours. But if pressure rises quickly in a single shift, it can indicate a serious problem, such as bearing damage or a cylinder seal failure. This early warning gives you a chance to fix the issue before the whole system is contaminated.
